What Your Excavator Is Trying to Tell You - 10 warning signs your machine is giving you before the repair bill gets ugly


An excavator rarely wakes up one morning and decides to completely destroy itself.
More often, it gives you warnings.
A strange noise.
A little smoke.
A hydraulic function that suddenly feels slower.
A track that doesn't seem to have the power it used to have.
A boom that creeps down when it shouldn't.
A machine that starts running hotter than normal.
The problem is that we often ignore these warnings.
We tell ourselves:
“It's an old machine.”
Or:
“It was just doing something difficult.”
Or the favourite:
“We'll have a look at it next week.”
And then, three weeks later, we're standing next to a machine that isn't working and staring at a repair quotation that has far too many zeros in it.

1. “I'm Getting Slower.”

“The machine just isn't as fast as it used to be.”
This can show up in several ways.
The boom is slower.
The dipper is slower.
The bucket takes longer to curl.
The machine takes longer to perform a complete cycle.
Or perhaps everything just feels slightly sluggish.
And because the machine is still working, the operator carries on.
That's potentially a mistake.
Hydraulic performance can be affected by a number of things, including:
Hydraulic pump wear

Oil cooler connections
External leaks are usually easy to spot.
But internal leakage can be more difficult.
A cylinder, for example, may look perfectly dry externally while hydraulic oil is bypassing internally.

4. “My Boom Is Dropping.”
Imagine you've parked the machine.
The boom is raised.
You shut the machine down.
And gradually, the boom starts moving downward.

Load-check valve issues

Cooling systems exist for a reason.
If the machine normally operates at a certain temperature and suddenly begins running hotter, pay attention.
Potential causes can include:
Blocked radiator
Dirty oil cooler
Blocked intercooler
Poor airflow
Faulty fan or fan drive
Thermostat problems
Low coolant
Hydraulic inefficiency
Excessive internal hydraulic leakage
And here's something particularly important:
Cooling packs need love.
Radiators and oil coolers spend their lives in an environment filled with:
dust, dirt, mud, grass, chaff and general crap.
Over time, cooling fins become blocked.
The machine can still operate.
Until one day it can't.
A machine that repeatedly overheats isn't simply having a temperature problem.
Heat can accelerate wear throughout the machine.
6. “I Can't Track Straight.”
This is one of those symptoms that operators notice immediately.
You try to drive forward.
The machine wants to go left.
Or right.
So you compensate with the travel controls.
Sometimes this can be related to differences in:
Final-drive performance
Hydraulic flow
Travel motors
Track condition
Undercarriage condition
Control-valve operation
But don't automatically blame the final drive.
There are several systems involved in making both tracks work together.
A machine that consistently pulls to one side deserves investigation.

7. “My Tracks Are Losing Power.”
An excavator that struggles to climb a slope or turn under load may be giving you another warning.
Travel motors and final drives take enormous punishment.
They convert hydraulic power into the mechanical force required to move a machine that can weigh 20 or 30 tonnes.
That's serious work.
Symptoms of a potential travel-system problem can include:
Reduced travel speed
Reduced pushing power
Difficulty turning
Excessive noise
One track performing differently from the other
Oil contamination
Excessive heat
Again:
Don't wait for catastrophic failure.
If a travel system is behaving differently, investigate it.
8. “I'm Using More Fuel.”
This one is easy to dismiss.
Fuel prices go up.
The job changes.
The operator changes.
The machine is working harder.
All true.
But if the same machine, doing roughly the same work, suddenly starts consuming significantly more fuel, something may have changed.
Possible causes can include:
Poor engine performance
Dirty air filters
Injector problems
Turbocharger problems
Hydraulic inefficiency
Excessive engine load
Cooling problems
Hydraulic problems can increase fuel consumption because the engine may be working harder simply to produce the same amount of useful work.
That's an important concept.

A healthy machine converts fuel into productive work.
A poorly maintained machine converts some of that fuel into:

9. “There's Metal in My Oil.”
This is where things can become serious.
Oil is one of your machine's early-warning systems.
If you find unusual metallic particles or contamination in oil, don't simply change the oil and hope for the best.
Find out where it came from.
Depending on the component and system involved, metal contamination can indicate wear inside:

Motors
Final drives
Slew systems

Transmissions

Does it happen during slewing?
Does it happen under hydraulic load?

How quickly does it cycle?
How does the pump sound?
How does the engine sound?
How quickly does it slew?
How does it track?
How does the boom hold?
How hot does it normally run?
How much fuel does it normally use?
Once you know the baseline, deviations become obvious.
And that's incredibly valuable.
Because the most useful warning sign isn't necessarily:
“Something is broken.”
It's:
“Something has changed.”
The Earlier You Find the Problem, the More Options You Have
This is where the economics become interesting.
Imagine a hydraulic cylinder starts leaking.
Stage 1
You notice a small amount of oil around the rod.
You investigate.
Perhaps it needs seals.
Small problem.
Stage 2
You ignore it.
The leak gets worse.
Performance starts declining.
You now need seals, machining or additional refurbishment.
Bigger problem.
Stage 3
You keep operating.
The cylinder deteriorates further.
The rod or barrel becomes damaged.

Now you're looking at a considerably larger repair.

The goal is to get the maximum productive life from the machine for the minimum sensible cost.

Sometimes it means rebuilding it.
And sometimes it means admitting that the machine has reached the end of its economic life.
